Thanks to decades of experience and the application of the latest innovations in the industry, Cason in 2022 launched a new series of fully automatic, next-generation double turret slitter rewinders guaranteeing its customers higher and higher performances.

INNOVA MATIC Evolution 4.0

The new generation of Cason INNOVA MATIC Evolution 4.0 slitter rewinders optimizes all the production processes of the previous machines by including new technical solutions with the aim of making the entire production cycle as automated and smooth as possible, while maintaining a very high level of customization. 3 are the synergies on which this new INNOVA MATIC Evolution 4.0 slitting machine series is based: intrinsic values, customized solutions and innovation.

Intrinsic values

The new series is designed following the structure of Cason slitting machines, which have always had highly ergonomic features.
In fact, the design of all Cason slitting machines is studied to ensure easy, safe and fast operations with intuitive and quick controls while maintaining the practicality of the systems – such as the cutting system – on a human scale.

The optimization of the time spent on the various steps is one of the “must-have factors” for Cason: technologies have been developed that, applied to operations from the mechanical and electrical point of view, are fast and smart, both for the operation of the slitting machine and for managing its maintenance.

The safety systems installed in Cason’s slitting machines fully meet all international standards, while still ensuring that the operator can intervene on the machine in a convenient and easy way.

Custom solutions

Customization has always been the flagship at Cason: a dedicated in-house R&D department develops ad hoc designs for each customer that are made in-house in the production area where our technicians can reshape each solution so that it is in line with every need, even the most particular ones.

Respecting the achieved experience, today Cason is progressing towards ever higher levels of customization and the new INNOVA MATIC Evolution 4.0 series is proof of that.

On this machine there are already provisions to accommodate various solutions and install external systems such as auxiliary equipments either at the design stage or by future customer choice, thus leaving free space to add functionality and flexibility suitable to meet any new market needs, such as including auxiliary equipment like micro-macro perforators, inspectors, punching-units and web cleaning systems.

Innovation

In the new INNOVA MATIC Evolution 4.0 automatic slitting machine model, produced entirely in the Mornago plant, all of Cason’s technology and innovation is focused on increasing production efficiency.

By creating new standards, new solutions are offered to the Converting market, which increasingly needs flexibility, ergonomics and interconnection.
Among the latest innovations there is the core dispenser with automatic loading, a solution capable of loading and positioning new cores on rewinding shafts in a completely independent and automated manner, thus relieving the operator of this task, guaranteeing high positioning accuracy and preventing any human errors.

This dispenser is directly connected to a dual-function unloading station, which on one hand allows the automatic positioning of cores on rewinding shafts and on the other hand the automated unloading of finished reels for optimal integration with the automation system.

Integrations with Handling division

Cason’s Handling division is in charge of developing automation systems for reel handling downstream of the slitting department by creating tailor-made solutions for each customer so as to interface different slitting units and accommodate, package, label and palletize what is produced, guaranteeing traceability, respecting operator’ safety and improving the productivity of the entire slitting department.

Combining the know-how and the experience of the Handling division, the new INNOVA MATIC Evolution 4.0 series is designed to include all the necessary arrangements for easy physical and software integrations with automated packaging systems.

The physical configurations allow simple and cost-effective connection to automated unloading systems, the software arrangements a quick and easy exchange of production data between the slitting machine and the handling systems.

Integration with Industry 4.0

Software arrangements concern the complete connectivity between customers’ E.R.P. management systems and the software within Innova Matic, this is made possible by the integration of Industry 4.0 paradigms that make communication and processing of indicators easier and more functional.

Applying the Industry 4.0 model, the customer gets a valuable tool capable of collecting, sorting and giving value to the KPIs set: data are exchanged in an intuitive and effective way and then translated into graphs and dashboards that return readable and immediately applicable operational parameters.

Cason presents the new INNOVA MATIC IM 2200 PE double turret slitter rewinder OVER 2000.

Cason ends the year with yet another success with the installation of the new INNOVA MATIC IM 2200 double turret slitter rewinder at a long-standing German customer.

This important group, specialized in the conversion of high performance polyolefins for the food industry, has decided to reconfirm the partnership with Cason by purchasing a brand new slitter rewinder with automatic changeover of the INNOVA MATIC IM 2200 series, to join the twin turret model installed with full satisfaction only a few years before.

IM 2000 SERIES

The decision to change from a dual-shaft model to an automatic double turret model was dictated by a careful analysis of their production process and the market trend, which highlighted both the need to maintain high quality standards and to increase productivity and flexibility in the cutting department.

The new INNOVA MATIC IM2200 double turret slitter rewinder immediately seemed the ideal solution to meet the customer’s requirements. In fact, thanks to a maximum speed of 700m/min, a fully automated unloading system and the new high-productivity automatic gearbox, it is able to increase productivity by around double that of the previously installed twin-turret model while maintaining the same excellent quality standard even with the most difficult materials and processes.

WEB CLEANER INTEGRATION

One of the main improvements implemented by Cason designers is the integration of a web cleaner before the cutting unit. This integration ensures that the highest standards of hygiene are maintained for rewinding reels, effectively eliminating any dust or residue generated by the perforators upstream of the cleaning unit

MICRO AND MACRO PERFORATOR INTEGRATION

A further request from the customer concerned the integration of the new slitters with a macro perforator and a hot micro perforator in order to make the slitting system even more flexible to market requirements. Cason’s technicians, in collaboration with the manufacturer of the perforating units, have therefore created a 360° integration between the new INNOVA MATIC IM2200 automatic slitter and the accessory units, thus making the whole system easy to manage, ergonomic and in total safety for the operators

SLITTING UNIT

In order to increase productivity by reducing downtime for cycle changes, the INNOVA MATIC IM2200 slitter rewinder has been configured with a new fully automatic slitting solution featuring a new and rapid interchangeability of the cutting systems (blades / circular knives). Thanks to the new 4.0 interface, this solution allows greater operational flexibility and a drastic reduction in downtime and the possibility of operator error.

Slitters and handling – New installation in Ireland and U.K.

The integration between the slitters and the handling plant has given us a greater capacity to campaign and organise production, generating further efficiencies throughout the process

Pat English, factory manager in Boran Packaging , commented on the recent installation of the double turret slitter rewinders and full automatic handling plant for plastic film reels downstream of the slitter rewinders.

Following the recent installations of three high speed double turret slitter rewinders in the U.K during 2020, Cason has successfully installed  another two double turret slitter rewinders in Ireland together with a full automatic handling system at the Boran Packaging plant in Naas, Ireland and Boran Mopack in Strabane, Northern Ireland.

Boran’s first aim was to:

  • Increase the productivity
  • Standardize the palletization of the plastic film reels
  • Integration with the E.R.P. system
  • Improve the traceability of the product

Slitting technology

Cason’s Innova Matic was chosen for its 800m/min speed, motorised unloading station and rapid reel and size change over times of preparation. The main goal was achieved in the first step of installations as Pat English, factory manager of Boran explained: “Following on from a smooth installation the productivity of the plant improved immediately, resulting in increased output over a shorter period

An additional requirement of Boran was to integrate the existing perforator into the new slitter rewinder.

Handling Automation

Another request was to install a full automatic handling plant, integrating the new slitter with an already existing slitter, adapting the automatic plant with production area, improving productivity, quality and traceability. Mr English added: “The integration between the slitter rewinders and the handling plant has given us a greater capacity to campaign and organise production, generating further efficiencies throughout the process”. 

The plant

The plant was designed with automated systems which eliminate physical effort for the operator and reduce the downtimes. The rolls downloaded from the slitter rewinders are automatically transported to the barcode reader and bagging unit. The Abb anthropomorphic robot, equipped with a special gripper designed by Cason, is used for palletising the finished reels up to a maximum weight of 100 kg.

The plant is fully managed by Cason’s plant management software connected with Boran CRM allowing traceable and accurate order management that together with online service support is the essence of the real benefits of Industry 4.0 made in Cason

Conclusions

Mairtìn Boran, CEO of Boran Packaging concluded: “Following the positive experience we had with Cason Team when installing and testing both the material Handling Unit and the Innova Matic in our Naas factory we ordered an additional Innova Biback for the Strabane factory to complement the existing Innova Matic which was installed early January 2021″

New Full Automatic Handling Plant Installed in Italy

President of Gamma Pack, Dr. Vittorio Grossi, commented on the installation of the unloading, packaging and palletizing handling  plant for plastic film reels downstream of the slitter rewinders.

Gamma Pack operates in the flexible packaging sector and is specialized in plastic films for food, non-food and pharmaceuticals. To increase the productivity and efficiency of the slitting and coating department, it decided to rely on Cason Handling solutions. The handling plant was custom designed and adapted to the customer’s slitter rewinders and production cycles, without mechanical changes to the existing machinery.

The main goals to achieve were:

  • Increase the productivity
  • Reduce the downtime
  • Reduction of the operator’s workload with regard to physical load
  • Integration with the customers E.R.P. system
  • Improve the traceability of the product

Phase 1 - Unloading the reels

The transfer of the reels from the slitter rewinders to the collection line takes place under operator control. The transfer of the reels, by to the automated systems, does not involve physical effort for the operator. Pushers have been provided on the unloaders and roller cradles for unloading. The reels leave the slitters pre-labeled. Pressing the starting button, the operator starts the conveyors up to the packing area.

Phase 2 - Packing Area

The reels inserted in the collection line are treated in a totally automatic way. The transport system has been designed to control the flow of the reels and to manage accumulations. The reels arrive at the packaging area and are identified by reading the bar code affixed to the labels. The reading of the label is guaranteed by a device that rotates the reel to ensure correct reading; in the same way a process scale is installed to record the weight of each single reel.

Phase 3 - Automatic Bagging Machine

After the correct reading of the bar code, the reel is bagged. Depending on the diameter and length of the reel, the bagging machine sets itself automatically. The bag is made by 4 seals of a micro-perforated film (30/50 micron). The excess film generated is removed from the bag automatically. Once the bagging is complete, an additional label is applied to the outside of the bag.

Phase 4 - Palletization with 6-axis anthropomorphic robot

An ABB anthropomorphic robot was used for palletization downstream of bagging. The reels are fed to the robot by a belt equipped with a centering device. The palletization area is composed of:

  • 6 palletizing positions. Each position allows a different product and palletization of reels with vertical axis and pallets of various sizes.
  • Anthropomorphic robot, with single gripper. ABB robot is suitable for handling reels up to a maximum weight of 100 kg
  • Cardboard separator station (single size 80x 120)
  • The pallet assignment with respect to the slitter of origin is dynamic. The pallet dimensions can be different within the limits of the project data.
  • The robot working area and palletizing area is segregated with fixed fences and interlocked safety barriers.

Industry 4.0

The technological focus of the handling plant is the interface between the E.R.P of the Company and the automation handling system. The plant management system takes charge of the data of the orders in progress by the E.R.P. system in the company.  All information (type of pallet, spindle reel to be used in production, number of reels to be placed on the pallet, and separators between the layers, yes / no, etc.) are transferred to the supervision system of the plant.  The latter is completely tailored to the customer. Through the continuous exchange of data between the plant supervision system and the E.R.P. system in the company, the correct preparation of the order takes place. Once the pallet is completed, the Cason software relays the data to the E.R.P. system.  The printing of a packing list starts with the complete list of the reels present, their sub-lots, the various weights and all the information for shipping to the customer. This process allows product traceability and production progress in real time.

Conclusions

All functions take place without human contact. This aspect, combined with the drastic increase in productivity, the improvement of the flow of materials and the total traceability of products, makes this system compliant with the standards of Industry 4.0.

2 Innova Matic Installed in the UK during the Pandemic

During the quarantine Cason has never stopped its activity and the installations in the U.K. are a perfect demonstration of that. Magazine FlexoTech, specialized in flexible packaging and labels, dedicated an article about it.

The Saica partnership was formed just prior to the UK and italian lockdown and the flexibility of all parties involved ensured deliveries were met on time.

Saica’s first aim was to improve productivity.

According to Mr Simon Proctor, general manager at Saica Flex Wigan, the partnership has been even better than anticipated:
